Title: My 1982 2.5l Iron Duke Rebuild
Post by: Monkeyjoe on February 17, 2013, 03:25:34 AM
Hello all,
It has been a couple of years since my SX/4 broke down.  I thought I started a post showing what I was doing with the engine.  I guess not.  I have been dealing with financial issues, and several short military activations.  I am back to working on the 2.5l Iron Duke,  So If anyone is interested, here goes.
I took photos of the project when I started.  I will post those when I get a chance.  The rebuild started with a cam gear tooth failure. Dang those fiber gears.  As some of you know, the cam gear is pressed on so you have to disassemble half the engine just to get the cam out of the car.  Well that is what I did and turned out to be a blessing in disguise.  The bottom of the cam bearings were pitted and the center of the lifters were pitted.  So I pulled the motor out of the car.  Upon complete teardown of the engine, found the fuel pump lobe on the cam was damaged scored pretty bad, the bottom connecting rod bearings were pitted, the bottom Crank bearings pitted, The car only had 69,000 original miles when I got it. the pitting may have been caused from the car sitting for so long, the oil squeezed out from between the metal allowing two different types of metal to contact each other, electrolysis, pitted metal.

So one of my last posts a couple of years ago, I was getting my engine block back from the machine shop.  When I picked up the block, the shop charged me for the complete job, they had not done the final hone in the cylinders.  Block sat in storage for over a year.  I took the block, head, crank, connecting rods, and new pistons to a new machine shop.  I just picked everything up 2 days ago.  I am ready to start the rebuild.  I had the block cleaned and then bored .030 over, crank ground .010/.010.  Final hone in the cylinders.  I had the block "Zero decked" and the head milled.  I ordered a complete performance overhaul kit $$$$$.  New freeze plugs installed, and cam bearings pressed in.  I am trying to find the best cam for the mods made to the engine, I have a new cam gear, aluminum one used in the S10, Mercruiser etc. instead of the stock fiber gear.  New wrist pins and pistons installed on the connecting rods.

I will take pictures as I rebuild.  I hope this engine rebuild will help any other Iron Duke owners out there see what this little engine can do.  It may have been too small for the Pontiac Firebird oh ouch, but I think It is a good fit for the SX/4.  I am going to try and have this done in a couple of weeks as I am deploying with my Unit to the Middle East in April.

There was a problem with a server a while back and quite a few threads disappeared. I think a warmed up Iron Duke will be fun in an SX4. Thanks for your service and come home safe.  :occasion14:

Do you (or anyone) have a pictures of what an Iron Duke engine look like with Air Conditioning and a full size Radiator?

I recently bought an Eagle with the Iron Duke engine.  I want to install Air Conditioning and the larger Radiator.

Thanks.  John

Are you sure it's a dookie? I know the AMC 4 cyl came with AC (had several Jeeps with it. Same as the 6 cyl)

I'm trying to find the brackets that attach to the right side of the Iron Duke engine to hold the compressor; the a/c lines look different than a 258 engine.

For the larger size radiator you can use an aluminum radiator advertised for Chevy SBC V8 swaps into a Jeep CJ7. You'll need longer hoses, but it's not hard to find those. The difference between a CJ SBC radiator and an AMC radiator is that the input and outputs are both on opposite side of the engine bay like the Iron Duke is.

Try to find a YJ with AMC V8 rad

Do you mean a YJ as a donor for longer radiator hoses?

All AMC V8 radiators are compatible with an AMC I6 because the top hose is on the passenger side.

The Iron Duke Eagles and Small Block Chevy conversion Jeeps both have the top hose on the driver side.

Several vendors sell very nice aluminum radiators for SBC CJ7 swaps for less than I spent for a normal Iron Duke radiator. At one time I couldn't get a radiator for my Iron Duke Eagle and I bought one for an Iron Duke CJ7 instead. I had to resolder to flip-flop the sides and I also had to cut one side down and extend the other side to center the core. It worked well and is in use in my Kammback but I wouldn't do it again.

Arrgh! I meant a YJ with GM conversion rad. My bad! I have a brand new 3 row one for 304 to put in my Honcho.

Hello,
I think I got lost for a couple of months.  the Eagles nest just quit working but some of my posts are here.

My iron duke has factory air, not home yet, still deployed to the Middle East for a few more months so I cant take a picture for you.

Ok so here goes.  At this point I thought I just had to replace the timing set.  So I had removed the timing cover to find the cam gear is a pressed on deal.  So this would required I pull the cam out of the engine.

So this picture kills 2 birds with one stone.  It shows the iron duke with the A/C compressor and the radiator in place that "lonestar1947" had asked for.

So the radiator and the A/C Components had to be moved out of the way.  I was able to do this without disconnecting any of the AC components.

Way to many vacuum lines and wires to remember where they all go, so I took some pictures before I started disconnecting anything

So to get the cam out, you basically have to pull this whole half of the motor apart.  Carburetor, Intake Manifold, Coil and bracket, valve cover, rockers, pushrods, inspection cover, lifters, fuel pump, oil pump drive shaft.

Pulled Carb 1st,
(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle6.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle6.jpg.html)

then the Intake,  This was a tricky bolt to get out.
(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle9.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle9.jpg.html)

have to remove the spacer from the manifold to gain access to the 2 middle bolts.
 (http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle10.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle10.jpg.html)

the coil and Bracket.

Still not deep enough into the engine, just scratching the surface

I found some vacuum lines that were dry rotted.  When I put the motor back in, I replaced every single vacuum hose, fuel line, heater hose, washer fluid hoses.

Moving forward,

distributor, and its position

TDC, a general idea of where the rotor needs to be when I get things put back together and it is time to re-stab the distributor
(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle17.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle17.jpg.html)

this is what an oil change every 3000-3500 miles will give you inside your engine.  This is truly how it looked when I removed it.
(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle19.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle19.jpg.html)

I have to remove the rockers and pushrods.

Keep everything in order, for re-assembly

Now the Fuel pump, and Oil pump drive shaft.

This fuel pump is tough to get out even with this much access.  It is placed inside crook of the Engine mount bracket.  I have an electric pump that will replace this mechanical pump.  What sucks is, I had to reinstall the mechanical pump until I return from my deployment.  didn't want my wife to have any issues with it while I was gone.

so below the pump you can see were the pump was mounted.  (Also just a little trick.  you will notice that 3 of the lifters are still in their guides.  They had a little bit of oil residue gunk that was keeping them from lifting out all the way.  A few drops of "Power Source" Diesel fuel additive on each one and they will lift out after about 10 minutes.)

(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle24.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle24.jpg.html)

This is where you will find the Oil pump drive shaft

(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle25.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle25.jpg.html)

Remove the cover plate, then the bearing cap
(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle26.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle26.jpg.html)

then the shaft will slip right out.

(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle28.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle28.jpg.html)

Now you should have everything that is in contact with the Cam out of the way.

Line up the 2 holes in the cam gear with the 2 retainer bolts behind the cam gear.  They are a 10mm bolt.

Here is where the job went from bad to worse.  Up to this point I was replacing a Timing gear set.  I found that all of the cam bearings were pitted and the lifters were pitted.  The Car only had 69,000 miles on it when I got it.  It had sat for a very long time.  the only thing I could think of was, the oil was squeezed out from between the parts causing the different types of metal to come into contact, and this can cause electrolysis.  this can cause pitting.

Front Cam Bearing,  they were all like this.

(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle32.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle32.jpg.html)

Pitted lifters
(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/Eagle36.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/Eagle36.jpg.html)

Damaged Fuel pump lobe on the cam shaft.

Now I know the only thing to do is pull the motor.

the bell housing guide pins were corroded.  I used an air hammer and a couple of ratchet straps to separate the parts.  then when I put it all back together, I cleaned the guide holes and pins and put anti-seize on the pins.  I don't have pictures of me pulling the engine, but I was very carful to keep all the bolts and brackets together, and noted where they go.  after getting the engine out, mounted it into my engine stand and began pulling the oil pan and rod and crank caps.

The cam gear failure was a blessing in disguise, The car ran like a top.  No weird noises, I got 30-34mpg, I drove 600 miles round trip every week for over a year, never had a problem.

All of the bottom halves of all of the bearings were pitted.  The number 4 piston had broken rings.  So a complete rebuild was in order.  As explained in the beginning of this thread, I took it to a machine shop, ended up having to take it to a second one to get the rest of the block and head milled.  I had the Block Zero decked, as you can see in the following picture (If you don't know, this is where you mock up the crank and pistons, and bring the piston to TDC, then a measurement is take from the top of piston to the top of the block and that much material is shaved off the top of the block, so now the piston and block are flush,(Higher compression)).

I went ahead and mocked up the block using a dishtop piston, while I was waiting for my flat top pistons to come in.   I finished the rebuild with a flat top piston.

(http://i1219.photobucket.com/albums/dd425/joelmgrandfield/Cam%20timing%20gear%20removal/ZeroDeckedBlock.jpg) (http://s1219.photobucket.com/user/joelmgrandfield/media/Cam%20timing%20gear%20removal/ZeroDeckedBlock.jpg.html)

The machine shop did a great shop on my parts.  Here is the re-worked head.

All said and done,  I like the "sleeper" idea so I painted the engine the original color.  So from the outside nothing special.  On the inside, bored over .030, flat top pistons, shaved and reworked head, Zero decked block, Mild performance cam custom cut from CompCams.  High volume heavy duty oil pump.

When I was a child about 10 thru 14 years old 1979-1983, this truck sat in my neighbors chicken coop.  We moved and in 2005 I returned to visit the neighbor and the scout was still in the chicken coop with about 2-3 inchs chicken crap covering every inch.  He sold it to me for $600 no rust. and I spent about 20-30 minutes under the hood, hooked a fuel line to a gas can and started the truck and drove it up onto the trailer under its own power.

With all that work to the block and head that engine deserves a Mercruiser Super Duty crank. Here's a side by side comparison of the regular 82 HP Iron Duke crank versus the 140 HP Super Duty Crank.

Well the little beast is going to get a paint job soon.  I will be striping her all the way down do a bare shell.  When I have the motor out again for that, I think I will see if I can get my hands on one of those Super Duty Cranks.  And the information I have been finding here since I did this rebuild has made me want to do a little more to this little engine.

I had a conversation with you Capt about the fuel injection setup.  That would be interesting, I am also going to see about headers for this engine.  I already have larger exhaust to make it breath better but still have the stock exhaust manifold.  I just ran out of time and had to get the engine back into the car before my deployment.

The timing should be about perfect. I'm taking apart a stock Eagle motor and a Mercruiser 2.5L and doing a tangible comparison once I catch up with the other pressing projects, including the TBI work. I'll have much more information available to you in the upcoming months.

Nice Scout! I'm a Scout II guy with a 1980 Traveler. It's getting AMC running gear in its future and the current engine will end up in an Eagle. It's very familiar territory because of how similar IH and AMC vehicles are. They even directly worked together many times in their past with AMC 401s and 258s being factory installed on many Scouts and Travelalls over the years. I think it is as appropriate to talk to about an XJ as a Scout here on the Eagle forum because they are both very close relatives.

If you have any problems or questions about your Scout, the guy I bought my Traveler from is restoring an identical Scout as yours. He also has been the President of a huge Scout club in my area for decades. He's the guy to ask anything. He has an older Scout like yours and an AMC 4.0 MPI injected Scout II as his main driver.

Capt, Thanks for the info.

before I bought this scout, I owned a 1959 International pickup.  When I bought the scout I purchased a full shop manual for it.  I have literally touched every part on that truck during the rebuild.  The manual explains how to rebuild just about every single thing on the truck, even the windshield washer motor and pump.

All I had to do was clean and paint most of the parts, they were in such good shape.

Anyway, thanks to all for the compliments.  My next project is the 1960 F100.  Its a good runner but I want to freshen it up a bit.

I have a great appreciation of old International Harvesters too. My dad owned a Scout II before I was born and when my parents moved to a farm when I was born there was a 1951 IH L-130 I think it was... It was a rusty flat bed dually with wooden side walls. One of my oldest memories is of my dad driving it to the spot were it spent the rest of it's life on our property. As a kid I always hoped to one day fix it up. I even started to once I was a teenager...well I started taking things off of it. Like the rotting wood on the bed. The bust bench seat. My parents split up when I was like 16 and when I went to college my mom sold the house/property. In the deal the next owners asked that the truck be removed before they moved in. I tried selling it locally, but couldn't find anybody interested. It finally came down to the week of move in and we just called a local guy that sells old vehicles from some property right off the highway and he came out and picked it up for free. I passed it many times on my way to and from college and one day it was gone. I hope he found a buyer that treated it well!

Prafeston,  I really like the black and white pics of that truck.  Would you mind if I printed and hung those in my Office?
